Poly Mailer Size Guide: Measure, Fit and Test Shipping Bags

Quick answer: Choose a poly mailer size from the product’s packed length, width and thickness, then confirm the usable bag opening, body length and closure space with a physical packing trial. Flat mailer dimensions do not equal the dimensions of a filled parcel. Check single-item orders, multi-item bundles and the return journey separately.

A mailer that fits one folded T-shirt may not fit two, even when the order weight is still low. Product thickness consumes film around the sides and ends, while a closure flap is not automatically usable packing space. Right-sizing starts with the order as your warehouse actually packs it.

When is a poly mailer the right format?

Plain poly mailers can suit soft goods that do not require the outer pack to provide structural cushioning. Fragile items, sharp edges or rigid components may need an insert, protective wrap, bubble mailer or box. The right format depends on the complete product and package combination, not the empty bag’s appearance.

Use our poly mailer vs bubble mailer comparison to select a starting format. Bubble lining reduces internal space, so a bubble mailer and a plain mailer with the same external dimensions should not be assumed to fit the same order.

Measure the packed product before selecting a bag

  1. Prepare a real order. Include the inner garment bag, tissue, inserts, labels and any protective material.
  2. Measure three dimensions. Record the longest side, shorter side and maximum thickness in its normal packing state.
  3. Allow for realistic variation. Check the largest folded size and relevant bundles, rather than the neatest single sample.
  4. Identify closure requirements. Record space needed for flap folding, adhesive contact and a return seal if required.
  5. Request candidate samples. Compare at least two plausible sizes and inspect the finished parcel.

For apparel, use a consistent folding method. Packing a garment more tightly only for the trial can create a misleading fit and make the approved process difficult for warehouse staff to repeat.

Understand the supplier’s mailer dimensions

Dimension or feature What to ask Common mistake
Lay-flat width External width and actual usable opening Treating the full flat width as product width with no thickness allowance.
Body length Where measurement begins and ends Counting the adhesive flap as usable body length.
Closure flap Flap length, fold position and adhesive placement Choosing a bag that closes only when stretched.
Side seams Seam allowance and construction Ignoring space lost at the sides.
Return features Tear strip and second adhesive strip positions Assuming a returnable bag retains its full original usable length.
Print and label area Artwork safe zones and carrier label position Approving a logo that becomes hidden by folds or labels.

Ask for a marked drawing showing body length separately from flap length. State whether dimensions are external or usable, and agree tolerances before placing an order.

A preliminary fit estimate, with its limits

For a simple, non-gusseted mailer around a roughly rectangular packed item, item width + item thickness can be a starting estimate for required flat width, before adding handling clearance and accounting for seams. This is a geometry-based screening estimate, not a guaranteed supplier sizing rule.

Illustrative example: A folded bundle measuring 240 mm wide and 40 mm thick suggests an initial width estimate of 280 mm before clearance. A 280 mm external-width bag may still be too tight because usable width, seams and packing access matter. Trial a larger candidate rather than approving the arithmetic alone.

Length also needs room for the product ends and full closure contact. Do not assign a universal extra-length allowance: use the supplier’s drawing and the actual filled sample.

Run an outbound and return packing trial

Have a warehouse operator insert the product at normal working speed. Check whether the corners catch, seams whiten or distort, the film stretches, and the adhesive can contact a clean, flat area without excessive tension. Inspect the filled parcel after normal handling.

For returns, open the first seal as intended, remove and replace the contents, then use the second closure. Confirm the available opening and remaining body length. Two adhesive strips alone do not prove that the customer’s original order can be repacked securely.

If opening evidence matters, review tamper-evident vs standard mailers. Specify the intended opening and return process alongside the security requirement.

Check the finished parcel, protection and shipping basis

Measure the filled parcel and check the current dimensions, weight and packaging rules for your carrier and service. Avoid promising postage savings from an empty bag size: parcel shape, billable weight and service rules also affect the result.

Where distribution testing is needed, ask a suitable laboratory to select the protocol for your route and complete pack. ISTA’s test procedure guidance distinguishes different testing approaches. ISTA 3A addresses packaged products for parcel delivery up to 70 kg; referencing it does not mean that every mailer requires that procedure or that an empty bag is certified.

Define material separately using our film thickness and measurement guide. Then record the approved fit, closure arrangement and test evidence in the packaging sample approval checklist before production.

Frequently asked questions

Does poly mailer size include the flap?

Supplier conventions differ. Require a drawing that separates the usable body from the closure flap.

Can I choose a mailer from product weight alone?

No. Product shape, thickness, protection and closure space affect fit. Measure the packed order and test a physical sample.

Should all orders use one large mailer?

Compare actual order combinations. A small family of approved sizes may improve fit, but it also adds inventory and picking decisions.

Are double-adhesive mailers always suitable for returns?

No. Test the opening sequence, remaining usable space and second closure with the actual returned contents.
